The Xplore modular composite forming line is a compact, modular, and versatile solution designed for seamless integration with Xplore Twin-Screw Micro-Compounders. It enables fabrication of microtubes, 3D filaments, precise coating and impregnation processes at the laboratory scale, supporting advanced materials research and formulation development. These add-ons provides a cost-effective solution for generating consistent, reliable forming while minimizing waste and infrastructure costs.

System Module Overview

The system is organized into three functional modules. This modular architecture allows researchers to tailor the system to a wide range of coating and impregnation applications, providing flexibility, process control, and efficient use of materials in R&D environments.

Pre-Die Extension Line

This section prepares the substrate prior to coating or impregnation and includes:

  • Unwinding unit for controlled material feed
  • Pigtail unit for fiber guidance and alignment
  • Spreader unit to ensure uniform material distribution
Die Modules

The central processing unit consists of a guide wheel and an interchangeable die, allowing the system to be configured for different applications. Available die options include:

Post-Die Extension Line

After processing, the material is stabilized and collected through:

  • Air-cooling unit for controlled solidification
  • Transport godet for precise material handling
  • Winding unit for consistent product collection
  • Laser micrometer for continuous diameter check.

Tow Impregnation Die

The Xplore Tow Impregnation Die is designed to impregnate multifilament fiber bundles with molten polymeric material. It utilizes spreader bars to separate the fiber bundle, ensuring uniform polymer penetration between individual filaments and preventing inconsistencies in the impregnation process.

A key challenge in coating multifilament fiber bundles is achieving uniform wetting of each individual filament with molten polymer. Incomplete impregnation can lead to inconsistent material properties and localized stress concentrations, ultimately reducing the mechanical performance and durability of the final composite. 

The Xplore Tow Impregnation Die is specifically designed to address this challenge. Within the die, the fiber bundle is actively spread, allowing the molten polymer to penetrate between individual filaments and ensure thorough wetting of each strand. This controlled impregnation process promotes uniform material distribution and improves the structural integrity of the resulting composite.

The die features interchangeable inner sleeves that can be tailored to different fiber bundle diameters. This adaptability allows precise control over the amount of polymer applied, enabling optimal impregnation across a wide range of fiber types and bundle sizes.

For enhanced process control, the die includes a threaded port for a pressure transducer, enabling real-time monitoring and adjustment of processing pressure. This capability allows researchers to fine-tune impregnation conditions, ensuring consistent coating quality and reproducible results.

Together, these features provide a highly controlled and flexible impregnation process, supporting the development of advanced composite materials with improved performance and reliability.

Coating Die

The Coating Die has exchangeable inner sleeves, custom-tailored by diameter, allowing for precise polymer coating of any fiber bundle. Provides a wide operating range. Includes threaded port for pressure transducer connection for pressure-controlled coating.

Unidirectional (UD) Die

The UD tape impregnation die enables controlled melt impregnation and production of high-quality UD tapes for material characterization, process optimization, and feasibility studies at lab scale

3D Filament Die

The Xplore 3D print filament die is designed to produce high-quality Fused Deposition Modeling (FDM) filaments with precision and efficiency. It integrates with the Xplore micro compounders, creating a fully integrated 3D print filament screening system. This add-on provides a cost-effective solution for generating consistent, reliable filaments while minimizing waste and infrastructure costs. 

Xplore’s 3D Print Filament Line is designed to produce high-quality Fused Deposition Modeling (FDM) filaments with excellent dimensional stability using minimal material. Developed for research and development environments, the system enables rapid formulation screening and reliable evaluation of experimental filament compositions.

When integrated with Xplore Micro-Compounders, the filament line becomes a fully integrated filament screening platform, allowing seamless transition from compounding to filament production. This streamlined workflow significantly accelerates feasibility studies and formulation optimization while reducing material handling and processing time. 

The system supports rapid screening of multiple filament formulations using small sample quantities, making it particularly valuable when working with high-cost or limited-availability materials. It is compatible with a wide range of commonly used and advanced FDM materials, including PLA, ABS, polycarbonate (PC), PEEK, and PEI, providing flexibility for both standard and high-performance applications.

Designed for efficiency and reproducibility, the filament line offers precise control over line speed and processing conditions, ensuring consistent filament diameter and quality. The system also supports winding onto standard industrial bobbins, enabling easy handling and direct use in downstream 3D printing processes.

By combining material efficiency, process control, and seamless integration, the Xplore 3D Print Filament Line provides a cost-effective solution for accelerating the development of next-generation 3D printing materials while minimizing waste and infrastructure requirements.
